Marvel required a sleek, distinctive mask for Captain America: The Winter Soldier, leading the costume fabrication team through an extensive research and development process focused on both appearance and performance. Using a digital scan of the actor’s face, a custom “soft” mask was formed from multiple materials and textures, internally shaped to maintain the actor’s facial structure regardless of movement. 

This approach ensured the mask remained comfortable and pliable while looking consistent on screen. Additional testing ensured the actor could speak clearly and be easily heard from beneath the mask, resulting in a refined, functional design suited to the character.
